A badge is read from four to eight feet away, standing up, often in motion. At that distance the name needs to be about a quarter inch tall or larger, which is roughly 26 to 32 pt. Once you fix the type size, the badge size is the only variable left, so a long name forces a wider blank rather than smaller letters.
Titles are where most orders go wrong. "Assistant Director of Guest Relations" fits nowhere at readable type. Cut it to the role a customer would say out loud, then put the long version on a business card.
